The Challenge
A fast-growing nutraceutical company in Mumbai manufactures protein powders, multivitamin tablets, and omega-3 soft gels packed in induction-sealed HDPE and PET bottles — distributed through e-commerce and modern trade across India and exported to the Middle East and Australia. Induction sealing is the primary tamper-evidence and freshness protection mechanism for their entire product range. Their marketing positioning is built on premium quality and guaranteed freshness.
Over a 9-month period, the company's customer service team received a growing volume of complaints through e-commerce reviews and their customer helpline — customers reporting bottles with broken or absent induction seals on delivery, oxidised contents, and "already opened" product appearances. Analysis of returned samples identified three failure modes: under-heated seals (foil adhered incompletely — appeared intact visually but peeled off without resistance); over-heated seals (foil discoloured and brittle, breaking on first opening); and cut liner defects introduced at the cap moulding stage.
The under-heating failures were the most damaging — visually indistinguishable from a correctly sealed bottle, they only revealed themselves at the consumer's hands. The company's existing quality check — a manual pull-test on 20 bottles per production hour — was entirely incapable of detecting under-heated seals, which passed the pull test due to partial adhesion. Customer returns, refunds, and negative reviews were estimated to cost ₹14 lakh per year — but the brand damage on premium e-commerce channels was the greater concern.
The Solution
Optomech deployed the ISIVS STD (Induction Seal Integrity Verification System) on the main production line. The ISIVS uses a specialised cooled thermal camera — not visible light — to detect the heat signature of the induction seal zone on every bottle within seconds of leaving the sealing tunnel. A correctly sealed bottle displays a uniform thermal pattern across the foil contact ring. Under-heated seals show reduced thermal intensity in incomplete adhesion zones. Over-heated seals show elevated temperature gradients. Cut liner and no-liner conditions show a characteristic absence of thermal signal.
Because the detection is thermal and non-destructive, the system tests 100% of production at 120 bottles per minute without contact, without slowing the line, and without consuming any bottles for destructive testing. An automatic 2-way rejection system diverts failed bottles to a rejection accumulator, with defect category and image stored for every rejected unit. The ISIVS supports bottles up to 250 mm height and 1,300 cc volume — covering the full range of the customer's SKUs.
The system's IQ/OQ/PQ documentation package was used to validate detection capability against deliberately under-heated and over-heated test samples — establishing a documented, reproducible alarm threshold for each defect type. This validation record was incorporated into the customer's quality management system and referenced in export certification documentation.
Defects Detected by the System
Results Achieved
| Metric | Result |
|---|---|
| Seal integrity rate | 99.97% — measured over 1.2 million bottles in first 6 months |
| Under-heated seals detected | Avg. 340 per month — completely invisible to prior manual pull-test |
| Consumer complaints (seal) | Down 94% — from avg. 67/month to 4/month in first quarter post-deployment |
| E-commerce returns (seal) | Reduced by 91% — monitored across Amazon India and Flipkart reviews |
| Pull-test consumption | Eliminated — 100% thermal inspection replaces all destructive sampling |
| Cost of quality savings | ₹14L annual return/refund estimate reduced by >90% in Year 1 |
| IQ/OQ/PQ validation | Complete validation package executed — accepted for export certification documentation |
| SKU coverage | All 11 bottle SKUs (100 ml to 1,000 ml) covered by a single ISIVS unit |
"The under-heating failures were our nightmare — the bottle looked perfect, the consumer opened it and found the seal came off in one piece without breaking. The ISIVS catches those with thermal imaging before the bottle leaves the line. In six months we inspected 1.2 million bottles and our seal complaint rate dropped by 94%. The ROI was clear in the first month."— VP – Manufacturing & Quality, Nutraceutical Products Company, Mumbai
