The Challenge

A fast-growing nutraceutical company in Mumbai manufactures protein powders, multivitamin tablets, and omega-3 soft gels packed in induction-sealed HDPE and PET bottles — distributed through e-commerce and modern trade across India and exported to the Middle East and Australia. Induction sealing is the primary tamper-evidence and freshness protection mechanism for their entire product range. Their marketing positioning is built on premium quality and guaranteed freshness.

Over a 9-month period, the company's customer service team received a growing volume of complaints through e-commerce reviews and their customer helpline — customers reporting bottles with broken or absent induction seals on delivery, oxidised contents, and "already opened" product appearances. The Solution

Because the detection is thermal and non-destructive, the system tests 100% of production at 120 bottles per minute without contact, without slowing the line, and without consuming any bottles for destructive testing. An automatic 2-way rejection system diverts failed bottles to a rejection accumulator, with defect category and image stored for every rejected unit. The ISIVS supports bottles up to 250 mm height and 1,300 cc volume — covering the full range of the customer's SKUs.

The system's IQ/OQ/PQ documentation package was used to validate detection capability against deliberately under-heated and over-heated test samples — establishing a documented, reproducible alarm threshold for each defect type. How does thermal imaging detect seals that look perfect visually?

Under-heated seals have incomplete foil-to-bottle bonding.
